August 26, 2016-All About Mainsails




I made our first new mainsail in 1993.

I wasn’t a sail maker and I didn’t have clue about what I was doing, but I did it anyway.

I went to the library and checked out some books on sail shape. Library? Books? Yeah, I actually went to the Seattle Public Library in downtown Seattle and got some hard cover books. Can you believe that? Amazing! How yesterday! Then I wrote a Lotus 123 spread sheet to calculate the dimensions of each panel, there were 52 of them, based on the shapes I learned about in those books. That spreadsheet, wow, it was something (it got lost when a floppy disc failed years ago). With a design in hand I bought a Sailrite machine and a bunch of Kevlar and started sewing. I did it on the floor of the CYC yacht club. It took 80 hours. The sail turned out pretty good. It was dumb luck.

It caused a bit of a stir around Seattle; lots of people knew I was making it and when we showed up on the course with it there were quite a few eyeballs scoping it out. I don’t know if they were impressed or not, nobody said much about it, but they paid attention, I can tell you that.

There was a lot that was experimental about that sail, from the particular Kevlar and polyester laminates I used, to the graphite tapered round battens I made which had a habit of exploding without warning, to the Lotus 123 graph I used to model and view the sail shape before I started cutting cloth. There were other problems which required endless repairs over the years but the basic sail shape was good. I have now come to believe it was very good although I didn’t know it at the time. It had a large roach and flat and smooth in midsections where it needed to be flat and smooth. The draft was about right, and there was plenty of twist aloft. The shape was a success. It was fast out of the box and we won a lot of races with it.

Thirteen years later, in 2006, that mainsail was shot. That is a pretty long run for a racing sail but most of the time during those years it didn’t see much use; we were cruising and the Dacron cruising sails were hoisted, not the Kevlar racing sails. Still, after 13 years, it was toast. It had patches on top of patches. I had neither the time nor place to make a new one but both Judy and I had jobs and were making good money, so we decided to buy a replacement.

There was a place there which our friend Jim Fernie told us about called China Sail Factory. China Sail Factory (CSF) made sails for sail lofts all around the world for a good price. The main they quoted was cheap enough so I ordered the sail, sent in the measurements and wire transferred the money. Some guy in New Zealand I never met or knew designed it. The sail arrived in Singapore soon afterward, as scheduled, but what a disappointment! The fabric and construction was beautiful but when we put it up I was horrified. The shape was bad. The sail was too deep aloft and the body wasn’t fair. Every seam looked like a ridge. The draft was all wrong. I didn’t see how we could win races with that sail but I was stuck with it. When you buy a sail over the Internet, from some factory in China, you don’t have much recourse if you don’t like it. Sail shapes are too subjective anyhow; they could just say it was fine, or fault my measurements. A recut was needed and again, I didn’t have the time or place to do it. I couldn’t do it. So we sent the sail to a friend in Perth with specific instructions for what we wanted and when it came back it was better. Not good, but better.

We used that sail, actually we had no choice, and in time we forgot about the shortcomings. Maybe the sail even got better as we used it. We also found that with skillful trimming we could make the shape acceptable. And we did win with it too. We were dominant in King’s Cup in 2006, and we used it all over the Asian region. Years later, in Colombia in 2014, it was still reasonably good and in 2016, 10 years after we bought it, we were still using it in Mexico and still winning races. In fact it seemed that the older it got the better it looked.

But 2016: that was the end of Mainsail #2.

At the finish line of the second race of the Banderas Bay Regatta that year our China-made Kevlar main totally disintegrated. There was a hole in the middle of it big enough to walk through.

We put up the Dacron cruising main and finished the regatta but we needed another new mainsail if we were going to keep racing.

So, what to do for a third new mainsail?

We went back to China Sail Factory, for price mainly, but I also thought I could have more control over the design, and I had some ideas about what I wanted. We had several email discussions with the designers in Shenzen, the CSF designers, and in the end they agreed to my ideas and they built the sail I wanted. You can see it here on the right.

It's not perfect, but it's better. It is a much flatter sail than the last one, more like the 1993 sail, but a little less roach. That reduced roach was an accident; I wanted more roach but I failed to communicate it properly. Anyhow, we didn’t get the extra roach. Otherwise the sail is beautiful. It has the same flatness and smoothness, more so even than my 1993 sail. Oh, we have some minor issues with the top, and we’ve only had it up once, but all in all it is probably the best mainsail we have ever had for this boat.

It is interesting to compare the photos of these three sails. Even an untrained eye can see the differences. We are really interested in seeing how we perform with this newest sail. In 1993, with the one I made back then, we had the best racing season ever with Wings. What will we have in 2017?

November 1, 2014-Getting Ready to Go.

“Why is the wind speed showing zero?” I thought, “There’s obviously a little breeze, we’re sailing in it.”

I looked up at the mast head and the wind speed cups looked back at me; they were stationary.

Houston, we have a problem.

I walked forward and shook the head stay, giving the mast a good jiggle, the equivalent of hitting it with a bigger hammer. The cups rotated about half a turn, then stopped again. This time nothing moved them.

When you have thirty year old instruments you are not surprised to see them break. Not happy, but not surprised. A trip up the mast and back down with the recalcitrant mast head unit in my hand revealed nothing in particular; the cups seemed to turn fine. Maybe the bearing was a little loose; after all it’s been up there spinning for thirty years. The anemometer was the one part for which I had no spare

I wrote Myles, in Florida, who has been faithfully sending me B&G parts for about 20 years. I wasn’t even sure if he hadn’t retired by now, but he did reply a year ago when I had the last problem, and, sure enough, he wrote right back to me yesterday too.

“No, I don’t have an anemometer to sell you but I might be able to put a bearing in that one of yours, if the screws still turn, and if you are in the US where we can send things back and forth.”
Wrong on two counts: The screws seemed pretty stuck to me, and anyhow, I wasn’t going to be in the US anytime soon.

But I dove into it. On the workbench I laid out all my parts. I replaced what I could and cleaned and serviced the rest. The thing was, when I got finished, it seemed to work fine. The slightest breath would make the cups turn. OK, I’d still love to find another anemometer, but meanwhile, we’ll put this one back up, which we did, and it works perfectly.

How did this happen? Judy provided a possible clue: She said she noticed that there were a bunch of cobwebs all over the cups when I brought it down. Yeah, I noticed that too. Do you suppose a spider lashed that thing to a stop?

We also tried out the new mainsail. In fact that was the purpose of the trip. There wasn't much wind, but enough to see the shape. The guys at Fareast Sails in Hong Kong built a nicely shaped main, but it’s small. Not so small that we can’t use it, but small enough to aggravate me every time I look at it. It clearly does not match the dimensions I sent them and that is disappointing, but, I guess when you buy from a Chinese company, and they already have your money, you don’t have much leverage. I’ve been writing to them and they say it’s fine, and anyway, they seem to think, through some twisted logic, that if it isn’t fine, it’s my fault. Their emails skipped completely over my point that it does not measure to the specs. Well, we didn’t pay much for this sail, so maybe we got what we deserved.

We also worked on the dingy, trying to fix some leaks but when I mixed up the epoxy the mix went off and started fizzing and smoking. Funny, I thought I had the portions right. Next thing I knew it was hot and hard and had melted the plastic cup. Good thing it didn’t catch fire. The next batch was better.

So that's life in the marina; other than fixing things and socializing with the other cruisers who have finally started to show up here, we’re just waiting for the Tehuantepeckers, those strong winds which are blocking our path north, to die down. When they do, we’ll head out, ready or not.

June 24, 2014-How We Blew Up the mainsail

By 8:00 PM we were hauling. The wind was 24 in a squall and still building and the boat was broad reaching at 7.5 knots. We had the full main up, maybe more than we needed but the wind came up quickly and at the moment we seemed OK and we were happy for the speed. Except that the autopilot alarm kept going off as the computer complained that it could not keep the boat from rounding up. I went back and took the helm. One good hard pull on the tiller and the boat swerved down and we came back onto the course.

Then the boat jibed; a sudden, unplanned, un-wanted, accidental jibe. Not my first but surely my most disastrous. The preventer kept the boom from coming across and that probably saved the rig, but the main tore right up the middle. It was a hole big enough to fly a drone through.

Judy came up, “What’s going on?”

“We jibed. Stay clear of stuff, I’m going to jibe back. The main is torn.”

But I couldn’t jibe back. The back-winded main, that part of it which remained whole, held the boat pinned down. I looked at the swirls of water in the glare of our stern light and saw that we were not making any forward motion. We were on our side and just sliding off to leeward, the rudder useless.

I tied off the tiller and together we eased the preventer and centered the main and got some way on, then tacked around, but it was slow, and took two tries, the main flogging constantly and that first tear was just the start; suddenly the mainsail simply ripped to shreds. It was an awesome sight.

“Look at the main.” I said.

Judy didn’t want to. Anyhow, she knew it was gone.

Somewhere in this mess the windex departed, so that was gone too.

We got the sail down, pieces of it all over the rig and over the side and tangled up in the runners and reefing lines. It took a couple of hours to get them untangled and cleaned up and it was difficult work with the boat rolling mercilessly in the pouring rain and darkness. We kept our harnesses clipped on and worked with hand tools and flashlights; the engine running slowly ahead and the autopilot steering again.

Now the shreds of the main are rolled into a ball and stacked on the quarter deck, a reminder to the skipper of his errors, and we have motored on to Playa del Cocos without having any further incident, but the emotional scars will not heal as quickly. This incident has left us shaken. We’ve heard stories of disasters like this happening to other boats but we’ve avoided them for all these years. Maybe we thought we were invincible. But it happens quickly and when it does there is no going back to the time before; you can’t unwind it, you just have to deal with it. Some of the memories of that squall will stick to us for a while, like looking aloft and seeing the entire mainsail flying in the wind like so many white streamers and like me hanging on to the boom for dear life while trying to undo the shackles on the clew, Judy holding a flashlight and urging me to hold tight as I swung from one side of the boat to the other like a rag doll.

And the total disorientation I felt when trying to figure out which way to safely turn the boat on that black night in that gusting and shifting wind. I kept looking up where the windex should be to see the wind direction but it wasn’t there and all the numbers on the B&G basically meant nothing. I remember one moment when I finally got a mental image of it: “OK, the wind is 165, we are heading 30, so I’ve got it; I have to turn right to tack.” Sounds easy now but then, when our course up till then had been 290 and the wind 110, it took time to make that new mental image. I was glad the shoreline was miles away; at least we had sea room.

So now we have to buy a new main. It’s no surprise; the cloth was old and getting brittle and just earlier that day I saw that some stitches on a previous patch were opening up new holes. I just hoped it would make it to Mexico but it didn’t. We put on the racing main so we can sail again, and we’re looking for a windex or some sort of substitute for wind direction aloft, and we have to start thinking about where and how we’ll get another Dacron main. But that can wait for Mexico. Right now we are going to get ready for another leg:
